A Week of Casting: What Actually Happens in the Studio

Demoulding is the loudest twenty minutes of the week. A plain account of how one batch of shells moves through the studio.

People imagine casting as a single dramatic moment: pour, wait, reveal. It’s more like a week of small tasks where one of them happens to be dramatic.

Monday: moulds

Moulds get cleaned, checked for damage and re-waxed before anything else. A mould that’s been used a lot starts showing it, fine cracks around the tight details, and those cracks turn into flashes on the shell that someone later has to sand off by hand. If a mould looks tired we retire it rather than push it.

Tuesday and Wednesday: lay-up

Cloth is cut to pattern and laid in. The resin goes on in controlled passes, because too much at once pools at the lowest point and gives you a heavy thick base with a thin top. Details get attention first, the face, the hands, anything with an edge, since that’s where the cloth most wants to lift away from the surface.

Then it cures. Most of those two days is waiting, with periodic checks.

Thursday: demould

This is the loud part. Twenty minutes of tapping, prying and a lot of noise, and then the shell comes out and you find out whether the week went well. Most of the time it did. Sometimes a corner didn’t fill, and that piece goes back for repair or gets scrapped.

Friday: seams and sanding

The seam line running down the side gets cut back, filled and sanded through three grits. Then the whole shell gets a once-over under a raking light, which is the only way to find the shallow dips that look fine head-on and obvious from the side. After that it’s primer, and the piece is ready for paint.

Paint isn’t part of this week. It’s its own week, and it’s slower.

Copper Bell Artisan Panda with tool and apron detail

The maker characters, like Copper Bell Artisan Panda, tend to be the ones that punish a sloppy lay-up. Lots of small separate parts hanging off the body, and every one of them has to fill.
